Automated Machining Case Study for Electric Drive and Differential Housing

In the manufacturing of new‑energy vehicle components, electric drive units and die‑cast housings for differentials are critical powertrain parts, directly impacting the vehicle’s overall transmission efficiency and operational stability. These aluminum alloy die‑cast components feature complex geometries, numerous cavities, and a high density of holes, demanding stringent precision in positional accuracy, coaxiality, and surface finish.

At present, many automotive component manufacturers face common challenges in mass production: manual loading and unloading is inefficient; multi‑step, fragmented machining often leads to poor dimensional consistency and fluctuating yield rates; meeting the stringent supplier‑qualification standards of leading OEMs proves difficult; and both capacity and quality improvements are constrained.

To address the challenges of precision mass production for die-cast components used in new-energy vehicles, Beijing Shenming Technology leverages its partnership with Dean’s high-end machine tools, integrating customized automation solutions and end-to-end turnkey services to build fully automated, high-precision machining lines tailored for electric-drive housings and differential gear housings, thereby helping enterprises achieve efficient, stable, and standardized mass production.

Processing pain points

  1. The workpiece features a complex internal cavity structure with numerous holes and multiple steps, stringent positional tolerance requirements, and significant machining challenges.
  2. The processes are fragmented, with extensive manual intervention, making human error more likely and product consistency difficult to ensure.
  3. Mass-production yield is volatile, making it difficult to meet OEMs’ requirements for qualified mass supply.
  4. The manual loading and unloading process is inconsistent, limiting production capacity and making it difficult to meet the delivery demands of large‑volume orders.

Implementation plan

In light of the workpiece’s process characteristics and mass‑production requirements, this project employs Dean’s PUMA series turn‑mill‑turn machining center as the core equipment, integrated with a six‑axis robotic flexible automation cell to establish a closed‑loop, unmanned production line.

The equipment supports multi‑process composite machining, enabling all operations—turning, milling, drilling, tapping, and precision boring—to be completed in a single setup, thereby minimizing cumulative errors associated with repeated clamping. Additionally, it is equipped with custom‑designed hydraulic fixtures that conform to the irregular geometry of the housing, ensuring secure clamping and reducing the risk of workpiece deformation.

The production line integrates online dimensional inspection with an automatic error‑compensation system, enabling fully automated operations that simultaneously handle blank loading, precision machining, deburring, secondary dimensional verification, and finished‑part unloading, thereby minimizing manual supervision.

Practical results

Stable and controllable quality: Fully automated processing minimizes human error, significantly improving part‑dimensional consistency and ensuring first‑pass yield meets specifications, thereby successfully passing the supply‑chain audit of leading new‑energy vehicle manufacturers. Substantially increased production capacity: Unmanned, continuous manufacturing boosts single‑shift output by 60%, alleviating capacity bottlenecks caused by manual labor. Significant cost reduction and efficiency gains: By reducing labor‑intensive positions, both labor and administrative costs are lowered, enabling 24/7 mass production. Strong adaptability for mass production: The system can seamlessly switch between multiple housing‑part variants within the same series, flexibly accommodating evolving vehicle model updates.
